In general it's better practice to put the resistor on the positive wire, though in this case it doesn't really matter. That doesn't sound all too impossible, probably the sound arises from a region where the sheet is joined to itself (to form a closed loop). Try pinching down on that area and shake it and see if it's gone. To get rid of it permanently you could either try to open the seam up and put in some hot-glue...

If the transistor in the PWM controller has an issue with back-voltage applied to it, how about having something like this? It may also be some software instability. Test loading some live-cd based linux distro (boot entirely from CD, loads into ram, harddisk not touched) and see if that is stable. http://www.knoppix.org/ could be a good start.

Aluminum will work fine, the thermal conductivity, though lower, is probably still good enough.
