If you have a working old computer, plug it in and feel it. Though what the others have said has been consistent with my experience with fans.

Since you're using a motherboard that may expect/prefer an ATX v1.3 PSU, I'd actually recommend anything from the Seasonic Super Silencer series, which was designed more for Athlon XP processors in mind.

Only advice I have to give is to settle for a cheap-ass graphics card. Built-graphics will be difficult to find along side decent server level boards that use Athlon X2 and not Opteron.

If you're willing to use Opteron or Intel processors, have a look at Tyan and Supermicro boards.

I do not recommend using an ATX v1.3 PSU for your setup. Most setups these days really utilize the 12V line, and v1.3 was sometimes weak in that area. Watch out.... Digikey places a charge for orders less than $25, IIRC. Plus Panaflos come untailed (bare leads actually). They're a good deal if you know what you're doing, but they can be a nightmare otherwise.

I suspect material DOES make a difference, but not so much between steel and aluminum. The case type I have in my mind are acrylic cases. Though since I've never owned one and decent reviews are few and far between, it's more of a guess than anything else.

Do you need large capacity? 2.5" drives smoke 3.5" in terms of noise and 80GB Samsungs aren't too expensive these days.

Sorry to suggest something that wasn't on your list, but I noticed that you're not considering terribly large sizes.
