Using 80/20 to form the frame of a computer case will be very costly, in both money and space. But I guess it will certainly get you a very unique industrial/laboratory look if that's what you're after.

I make no guarantees, but it generally holds to metal standoffs pretty well. If you use a female/female standoff and are generous with the epoxy, some will flow up into the thread and grab those. You can help by roughing up (with coarse sandpaper or a blade) both surfaces.

Fortunately, you're wrong! WD Green is 5400 RPM. Those, or the Samsung F2EG (Eco-Green) are a good choice.

Alright, the limitations are what they are for HD 5450. I will probably try to get twice the expensive XFX HD 5670 with DVI, DP and HDMI. With three digital output there should be no problem putting all three SyncMaster 913tm's into triple monitor system. I already have DP->DVI converter at my work...

That's a huge premium for the 5770 - 61% more expensive than the 5750 for you. There's no way it's anywhere near 61% faster, so you're getting gouged if you go with the 5770.

Your intuition is probably correct. Higher intake resistance when the case is closed is making the fan noisier. At the end of the day, the NSK 3480 has a pretty restrictive front, due to the semi-tortuous path air must take to get in.

Do you need to run the exhaust fan at 12V?

I'm not gonna run the actual numbers, but the payoff times for this sort of thing, when related to computers, are generally very long, unless you get most of the cost back by selling the old components. By very long, I mean 5+ years, and possibly never at all if you apply discounting.

Your user profiles and windows temp files are probably going to be accessed fairly frequently, so I'd put them on the SSD.

The bottom line is if you need the data fast, it goes on the SSD. If you don't need it fast, 5400 RPM is just as good as 7200 RPM while being quieter and cheaper per GB.

The TJ-08 is exactly the same case as the Cooler Master Elite 340, with a different bezel and twice the price tag. However, the 340 is now discontinued (if you search you may still be able to get one) and replaced with the 341, which seems to be substantially different.

That's a toroidal coil inductor. It's probably part of the power regulation circuitry. I'm sure it's fine running hot - that's why they use such large wire.

What's on the other hard disk, and was it present when you installed windows? In my experience, you can only trust windows to install itself properly if there's only 1 HDD in the system during installation.
